The Challenge

The first email from this buyer was not about the box. It was a list of documents: declaration of compliance under EU Regulation 10/2011, migration test evidence, a statement on adhesives and surface treatments, and written cleaning guidance for staff. The brand sells tiramisu through café partners across several European markets, its retail packaging had just passed a partner's hygiene audit, and the display boxes — the acrylic cases the dessert actually sits in behind chilled glass — were the one item in the cabinet with no paperwork at all.

Their previous supplier made a nice box and went silent when QA asked for documents. Beyond the paper trail, two physical requirements shaped the job:

  • The boxes live at 4 °C. Lids that fit perfectly in a 23 °C workshop had been binding in the chillers — servers pried at them, and two of the old boxes had cracked lid rims to show for it.
  • The boxes travel stacked. Café partners receive them by parcel carrier, boxed in multiples. The old boxes shipped with lids loose in bags because stacking them assembled crushed lid panels in transit.

Our Approach

Two SKUs covered the program: a 300 × 200 mm sharing-format box for counter cabinets and a 200 × 200 mm format for smaller chillers, both in 4 mm clear cast acrylic with fitted drop-on lids. Before quoting, we walked QA through exactly which documents we could provide and — just as important — which documents come from the material maker rather than from us. The documentation chain: three layers, correctly attributed

Layer one is the material. The cast acrylic sheet we specified carries its supplier's declaration of compliance under EU 10/2011, backed by the resin producer's migration test reports. Those are their documents; we pass them through unaltered, with lot traceability from sheet to finished box.

Layer two is what we do to the material — the layer only the fabricator can document. Our statement covers the food-relevant fabrication decisions: solvent cement is confined to external joints and never wets a food-zone face, interior surfaces carry no print, coating, or adhesive, and every box passes a residue wash after flame polishing to remove polishing compound. Layer three is a one-page staff cleaning card: warm water and mild detergent, no alcohol or ammonia cleaners, which craze acrylic.

The design made layer two easy to defend: all branding sits on the outer lid face, so the surfaces that touch dessert are plain, polished, uncoated acrylic — nothing to explain, nothing to test twice.

Lid clearance at chiller temperature

Acrylic moves with temperature — roughly 0.07 mm per meter per degree Celsius. When lid and base sit in the cabinet together, both contract and the fit barely changes. The failure case is a temperature mismatch: a lid lifted off for service warms in a server's hands and on the counter, then goes back into a base still at 4 °C. Across this box's 280 mm locating rim, a 19 °C mismatch is worth roughly 0.4 mm of interference — more than the old boxes' rim clearance, which is why they jammed.

We set the nominal rim clearance at 0.8 mm per the thermal math plus cutting tolerance, and confirmed it the unglamorous way during sampling: the sample base sat overnight in a chilled cabinet, and a room-temperature lid was seated and lifted repeatedly the next morning. The first sample was snug enough to drag on one corner — a squareness issue, not a clearance issue — so the lid jig was corrected and the second sample seated cleanly. That one revision was the only iteration the program needed.

Stacking for transport

The old boxes crushed in transit because a stacked box bore its load on the center of the lid panel below it. We added a shoulder to the base perimeter that stands 1.5 mm proud of the lid surface, so a stacked box rests on the base walls of the one beneath — the load path runs down the strongest part of the box and the lid panel carries nothing. Boxes ship 8 per carton with protective film on, stacked assembled, no loose lids and no foam origami for café staff to unwrap.
